Steam methane reforming is a critical step in the manufacturing of ammonia, where the primary aim is to produce hydrogen from natural gas, essentially methane. During this process, methane reacts with steam at a high temperature of about 800-900°C in the presence of a catalyst, typically nickel-based. The chemical reaction is as follows:
\[\[\begin{align*}CH_4 (g) + H_2O (g) & \rightarrow CO (g) + 3H_2 (g).\end{align*}\]\]
This endothermic reaction requires a high amount of energy, which is often supplied by burning a portion of the natural gas. After this step, additional processes are used to convert the carbon monoxide (CO) and more water into additional hydrogen and carbon dioxide through a water-gas shift reaction. The hydrogen produced is then purified and used in the subsequent synthesis of ammonia.

Nitrogen is an essential component for the synthesis of ammonia and is abundantly available in the air. The production of nitrogen starts with an air separation unit (ASU) that purifies and separates the air components. Firstly, the air is compressed and cooled to remove water vapor and carbon dioxide. After initial purification, the air undergoes cryogenic distillation, a process conducted at extremely low temperatures, to separate nitrogen from oxygen and argon.
During cryogenic distillation, the differing boiling points of the gases allow for nitrogen to be efficiently extracted. This pure nitrogen is then utilized in the ammonia synthesis process. By ensuring a steady supply of pure nitrogen, the subsequent steps in the manufacturing of ammonia can proceed without contaminant-related complications.

The Haber-Bosch Process is the heart of industrial ammonia production. Named after its inventors, Fritz Haber and Carl Bosch, this process combines hydrogen and nitrogen to form ammonia under specific conditions of high pressure and temperature. Typically, a 3:1 molar ratio of hydrogen to nitrogen is used to optimize production.
During the process, the gas mixture is pressurized to about 200-300 atmospheres and then passed over an iron-based catalyst at temperatures ranging between 400-500°C. The chemical equation for this exothermic reaction is:\[\[\begin{align*}N_2(g) + 3H_2(g) & \rightleftharpoons 2NH_3(g).\end{align*}\]\]
This reversible reaction is governed by Le Chatelier's principle, and the high pressure favors the formation of ammonia. Despite being an equilibrium reaction, continuous removal of ammonia as it forms shifts the equilibrium towards the products, thereby enhancing yields.

A catalyst plays a vital role in the synthesis of ammonia, serving to lower the activation energy and speed up the rate of the chemical reaction without being consumed in the process. In ammonia synthesis, the catalyst is typically made of iron promoted with potassium and aluminum oxides, among others.

Role of the Catalyst

The catalyst ensures that the reaction between nitrogen and hydrogen happens efficiently at the operative temperature and pressure. It allows the formation of ammonia to occur at a rate that is industrially feasible. Without the catalyst, the Haber-Bosch process would require much higher temperatures and pressures, making the reaction uneconomical and impractical.

Development and Improvement

The development of more effective catalysts is a topic of ongoing research, aiming to reduce energy consumption and improve yield. Such developments can have significant environmental and economic implications, given the vast scale of global ammonia production.
